In this paper, the phase structure, composition distribution, grain morphology, and hardness of Al6061 alloy samples made with additive friction stir deposition (AFS-D) were examined. A nearly symmetrical layer-by-layer structure was observed in the cross section (vertical with respect to the fabrication-tool traversing direction) of the as-deposited Al6061 alloy samples made with a back-and-forth AFS-D strategy. Equiaxed grains were observed in the region underneath the fabrication tool, while elongated grains were seen in the “flash region” along the mass flow direction. No clear grain size variance was discovered along the AFS-D build direction except for the last deposited layer. Grains were significantly refined from the feedstock (~163.5 µm) to as-deposited Al6061 alloy parts (~8.5 µm). The hardness of the as-fabricated Al6061 alloy was lower than those of the feedstock and their heat-treated counterparts, which was ascribed to the decreased precipitate content and enlarged precipitate size.  相似文献

The present paper aims to analyze the influence of process parameters (tool traverse speed and tool rotational speed) on the macrostructure, microhardness, and mechanical properties of dissimilar friction stir welded (FSW) butt joints. Nine combinations of FSW parameters welded joints of aluminum alloys 7020-T651 and 5083-H111 were characterized. Plates in 5 mm thickness were welded using the FSW method as dissimilar joints with three values of tool rotation parameters (400, 800, and 1200 rpm) and three welding speeds (100, 200, 300 mm/min). The macroscopic observations revealed various shapes of the stir zone and defects resulting from excess and insufficient heat input. Microfractographic analysis and tensile test results showed that the samples made with the FSW parameters of 800 rpm and 200 mm/min had the best strength properties: UTS = 303 MPa, YS = 157 MPa, and A = 11.6 %. Moreover, for all welds at welding speed 100 mm/min, the joint efficiency reached 95%.  相似文献

This study focuses on the properties and process parameters dictating behavioural aspects of friction stir welded Aluminium Alloy AA6061 metal matrix composites reinforced with varying percentages of SiC and B4C. The joint properties in terms of mechanical strength, microstructural integrity and quality were examined. The weld reveals grain refinement and uniform distribution of reinforced particles in the joint region leading to improved strength compared to other joints of varying base material compositions. The tensile properties of the friction stir welded Al-MMCs improved after reinforcement with SiC and B4C. The maximum ultimate tensile stress was around 172.8 ± 1.9 MPa for composite with 10% SiC and 3% B4C reinforcement. The percentage elongation decreased as the percentage of SiC decreases and B4C increases. The hardness of the Al-MMCs improved considerably by adding reinforcement and subsequent thermal action during the FSW process, indicating an optimal increase as it eliminates brittleness. It was seen that higher SiC content contributes to higher strength, improved wear properties and hardness. The wear rate was as high as 12 ± 0.9 g/s for 10% SiC reinforcement and 30 N load. The wear rate reduced for lower values of load and increased with B4C reinforcement. The microstructural examination at the joints reveals the flow of plasticized metal from advancing to the retreating side. The formation of onion rings in the weld zone was due to the cylindrical FSW rotating tool material impression during the stirring action. Alterations in chemical properties are negligible, thereby retaining the original characteristics of the materials post welding. No major cracks or pores were observed during the non-destructive testing process that established good quality of the weld. The results are indicated improvement in mechanical and microstructural properties of the weld.  相似文献

The Refill Friction Stir Spot Welding (RFSSW) process—an alternative solid-state joining technology—has gained momentum in the last decade for the welding of aluminum and magnesium alloys. Previous studies have addressed the influence of the RFSSW process on the microstructural and mechanical properties of the AA6061-T6 alloy. However, there is a lack of knowledge on how the tool wear influences the welding mechanical behavior for this alloy. The present work intended to evaluate and understand the influence of RFSSW tool wear on the mechanical performance of AA6061-T6 welds. Firstly, the welding parameters were optimized through the Designing of Experiments (DoE), to maximize the obtained ultimate lap shear force (ULSF) response. Following the statistical analysis, an optimized condition was found that reached a ULSF of 8.45 ± 0.08 kN. Secondly, the optimized set of welding parameters were applied to evaluate the wear undergone by the tool. The loss of worn-out material was systematically investigated by digital microscopy and the assessment of tool weight loss. Tool-wear-related microstructural and local mechanical property changes were assessed and compared with the yielded ULSF, and showed a correlation. Further investigations demonstrated the influence of tool wear on the height of the hook, which was located at the interface between the welded plates and, consequently, its effects on the observed fracture mechanisms and ULSF. These results support the understanding of tool wear mechanisms and helped to evaluate the tool lifespan for the selected commercial RFSSW tool which is used for aluminum alloys.  相似文献

The present study investigates the effect of two parameters of process type and tool offset on tensile, microhardness, and microstructure properties of AA6061-T6 aluminum alloy joints. Three methods of Friction Stir Welding (FSW), Advancing Parallel-Friction Stir Welding (AP-FSW), and Retreating Parallel-Friction Stir Welding (RP-FSW) were used. In addition, four modes of 0.5, 1, 1.5, and 2 mm of tool offset were used in two welding passes in AP-FSW and RP-FSW processes. Based on the results, it was found that the mechanical properties of welded specimens with AP-FSW and RP-FSW techniques experience significant increments compared to FSW specimens. The best mechanical and microstructural properties were observed in the samples welded by RP-FSW, AP-FSW, and FSW methods, respectively. Welded specimens with the RP-FSW technique had better mechanical properties than other specimens due to the concentration of material flow in the weld nugget and proper microstructure refinement. In both AP-FSW and RP-FSW processes, by increasing the tool offset to 1.5 mm, joint efficiency increased significantly. The highest weld strength was found for welded specimens by RP-FSW and AP-FSW processes with a 1.5 mm tool offset. The peak sample of the RP-FSW process (1.5 mm offset) had the closest mechanical properties to the base metal, in which the Yield Stress (YS), ultimate tensile strength (UTS), and elongation percentage (E%) were 76.4%, 86.5%, and 70% of base metal, respectively. In the welding area, RP-FSW specimens had smaller average grain size and higher hardness values than AP-FSW specimens.  相似文献

The hybrid structures of AA2024 aluminum alloy and AZ31B magnesium alloy have the advantages of being lightweight, having high specific strength, etc., which are of great application potentials in the aerospace industry. It is a key problem to realize the high-quality welding of these two dissimilar alloys. In this study, the friction stir welding (FSW) tests of AA2024 aluminum alloy and AZ31B magnesium alloy plates of thickness 3 mm were carried out. The intermetallic compounds (IMCs) at the bonding interface were characterized by scanning electron microscope, electron probe, and transmission electron microscope. It was found that the IMCs at the bonding interface in weld nugget zones of dissimilar AA2024/AZ31B FSW has a double-layer structure and a much larger thickness. During the welding process of AA2024/AZ31B, when the boundary of magnesium grains bulges and nucleates, the aluminum atoms diffuse into the magnesium grains, and the γ phase (Al12Mg17) nucleates at the bonding interface. The β phase (Al3Mg2) then precipitates at the grain boundary of the γ phase and preferentially grows into γ phase grains. The continuous grain growth to the aluminum side makes the copper contained in AA2024 aluminum alloy concentrate on the side of β phase, which reduces the nucleation work of recrystallization and phase transformation, and further promotes the nucleation and growth of IMCs grains. This is the main reason for the thicker IMCs in the FSW weld of dissimilar AA2024/AZ31B alloys.  相似文献

In the present study, 2198 Al-Cu-Li alloys were successfully friction stir welded by using various welding speed ranges of 90~180 mm/min with an invariable rotation speed of 950 r/min. The effect of welding speed on microstructure evolution and mechanical properties of the joints was investigated. The results show that, with the welding speed decreasing, the size of the nugget zone (NZ) first increases and then decreases due to different welding temperatures. At a welding speed of 150 mm/min, the size of the NZ in all joints is the biggest and the “S” curve disappears. The equiaxed grains are finer, attributed to a higher degree of dynamic recrystallization, and a larger number of fine reprecipitated phase (δ’, β’ phases) particles are dispersively distributed in the NZ. Correspondingly, the joints have the highest tensile properties, and the tensile strength, yield strength and elongation are, respectively, 406 MPa, 289 MPa and 7.2%. However, compared to the base material, the tensile properties of all joints are reduced because a greater amount of δ’ and β’ phases particles are dissolved in the NZ. Only the joints produced at 150 mm/min are fractured in the TMAZ with detected deep dimples and tearing ridges, and a significant necking phenomenon is observed, which indicates a complete ductile fracture mode.  相似文献

This study evaluated the microstructure, grain size, and mechanical properties of the alloy 800H rotary friction welds in as-welded and post-weld heat-treated conditions. The standards for the alloy 800H not only specify the composition and mechanical properties but also the minimum grain sizes. This is because these alloys are mostly used in creep resisting applications. The dynamic recrystallization of the highly strained and plasticized material during friction welding resulted in the fine grain structure (20 ± 2 µm) in the weld zone. However, a small increase in grain size was observed in the heat-affected zone of the weldment with a slight decrease in hardness compared to the base metal. Post-weld solution heat treatment (PWHT) of the friction weld joints increased the grain size (42 ± 4 µm) in the weld zone. Both as-welded and post-weld solution heat-treated friction weld joints failed in the heat-affected zone during the room temperature tensile testing and showed a lower yield strength and ultimate tensile strength than the base metal. A fracture analysis of the failed tensile samples revealed ductile fracture features. However, in high-temperature tensile testing, post-weld solution heat-treated joints exhibited superior elongation and strength compared to the as-welded joints due to the increase in the grain size of the weld metal. It was demonstrated in this study that the minimum grain size requirement of the alloy 800H friction weld joints could be successfully met by PWHT with improved strength and elongation, especially at high temperatures.  相似文献

The aim of this study was to examine the mechanical properties of 5-mm-thick AA7075-T651 alloy using three different welding velocities, 50, 75 and 100 mm/min, and four various sets of tool rotation speeds: 400, 600, 800 and 1000 rpm. All obtained joints were defect-free. In all cases, the values of UTS exceeded 400 MPa, corresponding to 68.5% minimum joint efficiency. The highest value of 447.7 MPa (76.7% joint efficiency) was reported for the joint produced via 400 rpm tool rotation speed and 100 mm/min welding velocity. The SZ microstructure of the strongest joint was characterized by a 5.2 ± 1.7 μm grain size and microhardness of approximately 145 HV0.1. The TMAZ/HAZ interface was identified as the low-hardness zone (105–115 HV0.1, depending on parameters), where the failure of the tensile samples takes place. The fracture mechanism is dominated by a transgranular ductile rupture with microvoid coalescence.  相似文献

In the current research, dissimilar friction stir welded (FSW) sheets of AA2198-AA7475 and AA2198-AA6013 were solution treated at 460–580 °C for 1 h. Annealing at 580 °C led to complete degradation of both dissimilar weldments from the AA2198 side. According to the microstructure inspection, solution treatment triggered abnormal grain growth within the stir zone (SZ), and applying higher treatment temperatures enhanced the fraction of transformed grains. SEM analysis revealed that the pre-melting of grain boundaries (GBs) over 540 °C encouraged the diffusion of solute atoms to the GBs. The massive diffusion of Cu to the GBs led to the formation of Cu-rich eutectic phases in AA7475 and AA2198 and dense Cu-rich particles in AA6013. In the meantime, the diffusion of Mg and Zn to the GBs of AA7475 and Fe and Si to the GBs of AA6013 eventuated in the formation of coarse particles at the GBs which, in return, attenuated the bonding adhesion of the grains at SZ. The formation of remarkable Cu-rich phases in the pre-melted regions and significant contraction of the eutectic phase while cooling as well as the formation of particles at GBs resulted in intergranular failure of the joints from the AA2198 side of the SZ.  相似文献

In engineering applications, such as automobile, marine, aerospace, and railway, lightweight alloys of aluminum (Al) and magnesium (Mg) ensure design fitness for fuel economy, better efficiency, and overall cost reduction. Friction stir welding (FSW) for joining dissimilar materials has been considered better than the conventional fusion welding process because of metallurgical concerns. In this study, dissimilar joints were made between the AA6061 (A), AZ31B (B), and AZ91D (C) combinations based on the varying advancing side (AS) and retreating side (RS). The dissimilar joints prepared by the FSW process were further characterized by tensile testing, impact testing, corrosion testing, fracture, and statistical and cost analysis. The results revealed a maximum tensile strength of 192.39 MPa in AZ91 and AZ31B, maximum yield strength of 134.38 MPa in a combination of AA6061 and AZ91, maximum hardness of 114 Hv in AA6061 and AZ31B, and lowest corrosion rate of 7.03 mV/A in AA6061 and AZ31B. The results of the properties were supported by photomicrographic fracture analysis by scanning electron microscopy (SEM) observations. Further, the performance of dissimilar joints was statistically analyzed and prioritized for preference by similarity to the ideal solution (TOPSIS) method.  相似文献

In the present study, 8 mm-thick 5251 aluminum alloy was self-reacting friction stir welded (SRFSW) employing an optimized friction stir tool to analyze the effect of welding speed from 150 to 450 mm/min on the microstructure and mechanical properties at a constant rotation speed of 400 rpm. The results indicated that high-quality surface finish and defect-free joints were successfully obtained under suitable process parameters. The microhardness distribution profiles on the transverse section of joint exhibited a typical “W” pattern. The lowest hardness values located at the heat-affected zone (HAZ) and the width of the softened region decreased with increasing welding speed. The tensile strength significantly decreased due to the void defect, which showed mixed fracture characteristics induced by the decreasing welding speed. The average tensile strength and elongation achieved by the SRFSW process were 242.61 MPa and 8.3% with optimal welding conditions, and the fracture surface exhibited a typical toughness fracture mode.  相似文献

Friction Stir Welding (FSW) is a solid-state bonding technique. There are many direct and indirect factors affecting the mechanical and microstructural properties of the FSW joints. Tool offset, tilt angle, and plunge depth are determinative tool positioning in the FSW process. Investigating the effect of these factors simultaneously with other parameters such as process speeds (rotational speed and translational speed) and tool geometry leads to a poor understanding of the impact of these factors on the FSW process. Because the three mentioned parameters have the same origin, they should be studied separately from other process parameters. This paper investigates the effects of tilt angle, plunge depth, and tool offset on Ultimate Tensile Stress (UTS) of joints between AA6061-T6 and AA7075-T6. To design the experiments, optimization, and statistical analysis, Response Surface Methodology (RSM) has been used. Experimental tests were carried out to find the maximum achievable UTS of the joint. The optimum values were determined based on the optimization procedure as 0.7 mm of tool offset, 2.7 degrees of tilt angle, and 0.1 mm of plunge depth. These values resulted in a UTS of 281 MPa. Compared to the UTS of base metals, the joint efficiency of the optimized welded sample was nearly 90 percent.  相似文献

A dissimilar AA7075/Q235 butt-lap joint was fabricated via ultrasonic-assisted friction stir welding (UaFSW), and the characteristics of the UaFSW joint were investigated systematically. The acoustoplastic effect of the ultrasonic vibration led to the softening of the materials and enhanced the material flow during welding, decreasing the volume of welding defects in the nugget zone of the UaFSW joint. With the help of ultrasonic vibration, a smooth and thin intermetallic compounds (IMCs) layer could generate along the Al/steel interface at the top of nugget zone, which possibly consisted of Al5Fe2 and Al13Fe4 phases. However, the positive effects of the ultrasonic vibration were weakened at low temperatures; consequently, the IMCs layer became discontinuous at the bottom of the nugget zone and the welding defects also formed. The ultrasonic vibration accelerated the dynamic recrystallization and refined the microstructures in the nugget zone due to the increased strain rate and stored energy. As a result, the UaFSW joint exhibited a better mechanical performance in comparison to the FSW joint, and the increment in the peak tensile load/elongation was more than twice. In addition, the UaFSW joint failed in the nugget zone along with the Al/steel interface, and the fracture mode was a mixture of ductile and brittle.  相似文献

Friction stir welding (FSW) as a solid-state process is an excellent candidate for high softening temperature materials welding; however, extending the tool life is required to make the process cost-effective. This work investigates the use of a high pin to shoulder ratio (65%) tungsten carbide (WC) tool for friction stir welding of 5 mm thick 2205 DSS to extend the tool life of this low-cost tool material. In addition, the effect of FSW parameters in terms of rotational rates, travel speeds, and downward forces on the microstructural features and mechanical properties of the welded joints were investigated. Characterization in terms of visual inspection, macro and microstructures, hardness, and tensile testing was conducted. The obtained results indicated that the combined rotational rate, travel speed, and downward force parameters govern the production of defect-free joints. The 2205 DSS friction stir welds show an enhancement in hardness compared to the base material. The stir zone showed a significantly refined grain structure of ferrite and austenite with the reduction in the average grain size from 8.8 µm and 13.3 µm for the base material to 2.71 µm and 2.24 µm, respectively. Moreover, this joint showed higher yield strength and ultimate tensile strength compared to the DSS as-received material.  相似文献

An approach was proposed to optimize dissimilar friction stir lap welding of aluminum and titanium alloys. The basic concept of the new technique included (i) the plunging of the welding tool solely into the aluminum part (i.e., no direct contact with the titanium side) and (ii) the welding at a relatively high-heat input condition. It was shown that sound welds could be readily produced using an ordinary cost-effective tool, with no tool abrasion and no dispersion of harmful titanium fragments within the aluminum side. Moreover, the intermetallic layer was found to be as narrow as ~0.1 µm, thus giving rise to excellent bond strength between aluminum and titanium. On the other hand, several important shortcomings were also revealed. First of all, the high-heat input condition provided significant microstructural changes in the aluminum part, thereby resulting in essential material softening. Furthermore, the new approach was not feasible in the case of highly alloyed aluminum alloys due to the relatively low rate of self-diffusion in these materials. The feasibility of producing welding joints between 6061-T6 aluminum and pure copper sheets of 6 mm thickness by conventional friction stir welding (CFSW) and bobbin tool friction stir welding (BTFSW) by using a slot-groove configuration at the joining surface was investigated. The microstructure of the welded samples was examined by using an optical microscope and X-ray diffraction. Furthermore, the mechanical properties of the weld samples are compared based on the results of the tensile test, hardness measurement, and fractography test. The slot-groove configuration resulted in the presence of a bulk-sized Al block on the Cu side. The microscopic observations revealed the dispersion of fine Cu particles in the stir zone. The presence of intermetallic compounds (IMCs) CuAl2, which are hard and brittle, lowered the strength of the weld joints. The strength of the weld joints produced with BTFSW was superior to that of the C-FSW. The maximum hardness values of 214 HV and 211 HV are reported at the stir zone for BTFSW and CFSW, respectively. The fracture location of all the joints was at the intersection of the stir zone and the thermomechanically affected zone was on the Cu side.  相似文献

The microstructures, tensile shear properties, and tensile shear fatigue properties of dissimilar A6061/Galvannealed steel joints fabricated by friction stir spot welding (FSSW) were investigated. Fe4Al13 phases form as the intermetallic compound (IMC) layer at the joint interface between the A6061 matrix and the galvannealed layer consisting of FeZn7, Fe, and Zn. At the edge of the joint, the stirred layer in which the A6061 matrix and the galvannealed layer are stirred also forms. Moreover, the solidified part of the residual melt discharged from the joint area forms at the outer peripheries of the joint. In this study, FSSW was conducted for two total welding durations: 9 and 10 s. Although the thickness of the remaining A6061 sheet in the welded area decreased with an increase in the welding time, the effects of the total welding time on tensile shear and tensile shear fatigue properties were negligible. A fatigue fracture occurred in the A6061 matrix and at the joint interface at the high cycle fatigue region and the low cycle fatigue region, respectively. In the case of the interfacial fracture, the crack was generated in the solidified part of the residual melt or at the interface between the solidified part and the stirred layer.  相似文献

The main purpose of this research was to enhance the mechanical properties of friction stir welds (FSW) in the dissimilar aluminum alloys 6061-T6 and 7075-T651. The welded workpiece has tensile residual stress due to the influence of the thermal conductivity of dissimilar materials, resulting in crack initiation and less fatigue strength. The experiment started from the FSW process using the 2k full factorial with the response surface methodology (RSM) and central composite design (CCD) to investigate three factors. The experiment found that the optimal rotation speed and feed rate values were 979 and 65 mm/min, respectively. Then, the post-weld heat treatment process (PWHT) was applied. Following this, the 2k full factorial was used to investigate four factors involved in the deep rolling process (DR). The experiment found that the optimal deep rolling pressure and deep rolling offset values were 300 bar and 0.2 mm, respectively. Moreover, mechanical property testing was performed with a sequence of four design types of workpieces: FSW, FSW-PWHT, FSW-DR, and FSW-PWHT-DR. It was found that the FSW-PWHT-DR workpiece had an increase in tensile strength of up to 26.29% and increase in fatigue life of up to 129.47% when compared with the FSW workpieces, as well as a maximum compressive residual stress of −414 MPa.  相似文献

In order to clarify the microstructural evolution and the mechanical property of dissimilar friction stir-welded joints of ZK60 and Mg-4.6Al-1.2Sn-0.7Zn magnesium alloys, two types of arrangement with ZK60 at advancing side (AS) or retreating side (RS) were adopted. The macrostructure and the microstructure of the dissimilar welded joints were discussed, and the microhardness and the transverse tensile properties of the joints were measured. There are three stirring sub-zones with different compositions and two clear interfaces within the joints. Due to the effect of both the original grain size of base materials and the growth of recrystallized grains, in the stir zone (SZ), the grain size of ZK60 increased slightly, while the grain size of Mg-4.6Al-1.2Sn-0.7Zn decreased significantly. The dissolution of precipitates was gradually significant from RS to AS within the SZ due to the gradual increase in strain and heat. The grain refinement led to an increase in hardness, while the dissolution of precipitates resulted in a decrease in hardness. The performance of the joints obtained with ZK60 placed on the RS is slightly better than that of that on the AS. The tensile fracture of both joints occurred at the interface between SZ and the thermos-mechanical affected zone at the AS, and showed a quasi-dissociative fracture.  相似文献
